Your idea about the belt buckle gave me an idea. There are some snap close containers that have the tabs protrude to the other side of the container and are flush the the other side. This would take some careful designing, but would be an interesting way to affix two halves. One obvious problem with this approach would be overhangs. More to think about... Makes me want to upload a Mickey Mouse model. I haven't had time to tinker with this yet. The only thing I've printed that snapped together was the heart shaped box http://www.thingiverse.com/thing:61 It just does a friction fit that snaps together pretty securely. I was thinking something as simple as that with a lip the extends a bit inside would be sufficient.
