Your idea about the belt buckle gave me an idea.  There are some snap close containers that have the tabs protrude to the other side of the container and are flush the the other side.  This would take some careful designing, but would be an interesting way to affix two halves.
One obvious problem with this approach would be overhangs.

		<description>You know the BBC are going to send copyright infringement goons to take down thingiverse for this like Disney did in Makers.  :)  Maybe you should call it an Ionic Wrench and any similarity to a Sonic Screwdriver is purely coincidental.  Makes me want to upload a Mickey Mouse model.

I haven&#039;t had time to tinker with this yet.  The only thing I&#039;ve printed that snapped together was the heart shaped box http://www.thingiverse.com/thing:61 It just does a friction fit that snaps together pretty securely.  I was thinking something as simple as that with a lip the extends a bit inside would be sufficient.  Maybe an internal lip with a bulge on the end to snap into a cavity inside kind of like the strap buckle clip would give it more strength http://www.thingiverse.com/thing:1272</description>
